I'm just back from putting the final 300 miles on a rebore & rings break-in. All good. I think I gave some PA bear hunters a view of an alternate reality: sit by the road waiting to shoot a bear (rarely happens by the road - WTF?), or get a KLR and pound it through the twisties with significant elevation changes. I have no axe to grind on the 685cc kit but you might get a good seal by only overboring the cylinder by 0.5 mm or 1.00 mm, which are supported by OEM Kawi parts (approx same price as 685). The 685 cc kit requires you to take away 2.00 mm, and if the break-in procedure gets screwed up, you are now backed into a corner - what is your next move - 705cc = $$$ for a new cylinder liner? I agree with Jeff that a bad cylinder / ring seal could be the fault of the machine shop, the assembly, the break-in procedure, even bad valve seals (nothing to do with the machine shop, assembly, or break-in but it'll cost you time and a head gasket). I saw a Texan KLR on the Bonneville Salt Flats that was running a 751 cc kit. I guess there is life after the 705. Don R100, A6F

I have an early '08 KLR with over 22,500 miles and have no problems with it. If I did stupid things that it was not designed to do like drive 85 mph all day I would expect problems. If I tried to ride it under water I would also expect problems. A GOOD RUNNING FACTORY ENGINE IS BETTER/EASIER THAN INSTALLING THE 685 KIT. GOOD USED ENGINES ESP. PRE-08 ARE WIDELY AVAILABLE TOO FOR ABOUT THE SAME PRICE AND FAR LESS HASSLE. Oil burner? Under the conditions described, why should we be surprised at the historical, verifiable outcome? My bike(s) burn little/no oil at 5K rpm. They all 'lose' oil at 5.5/6K+ rpms when run for sustained time/distance. revmaaatin.

Stupid things and motorcycles are like ice cream and an Oreo cookie. Besides, if you don't ride the KLR underwater, how is it ever going to get washed? da Vermonster (who consistently rides at 85+mph with 14/45 gearing and regularly submerges the beast up to the the top of the rear wheel. The only thing stupid about it is not checking the oil levels after high speed runs, and trying to start the thing when it's still under water. Momentum and Maintenance, that's my Mantra)

Message I spoke with a motorcycle mechanic a few days ago regarding the 685 mod and he was well aware of it and has done them. He has owned multiple KLR's so when time and dollars permit I'll likely take it on.   Thanks for all the different points of view. Mostly a consensus that it's a good mod.
