Norm-  Hmmm, sounds a bit ambitious considering my pitiful understanding of electrickcity.  When do you think an LED headlight for KLRs of either generation will be available?

The light output from a 35 Watt HID resembles that of a 100 Watt quartz bulb, IME. The extra 2+ amps comes in handy on a KLR. An HID can be obtained off EBay or similar sources for less than $30.00 Happy to provide details for the relay and ground upgrade but in a nutshell: As for the relays: I use two Bosch type relays and prefer separate power leads from the starter relay, each through its own fuse. This separates the headlight supply as much as is possible to increase safety. I use a male type headlight plug into the original headlight plug to trigger the relays, ignoring the ground because the relays do not require grounding in this manner. A tie wrap holds the plugs together to insure no separation. A female headlight plug connects the output from the two relays and provides for a 14 gauge ground wire to a 6 mm frame bolt near the steering head. This ground removes about 3/4 volt of drop from the ground side of the headlight wiring. The magnetic coil windings from both relays share a ground wire which runs back to the starter cable side of the starter relay. This connection causes the relays to open when the starter is operating which removes the headlight load from the starting drain on the battery. HIH NOrm

They draw much less power and many of us like the quality of the light. This moves the load from the stock wiring harness to the HID harness so the upgrade to the stock headlight harness becomes redundant. The stock wiring upgrade benefits the load to the stock incandescent bulbs but since the HID only uses the stock headlight wiring for switching, it's not a problem either way.   I order most of my HID off EBay as the prices are very good and the products seem identical to the might higher priced name brand light kits sold through other sources. I don't have a Gen2 set in stock at the moment so would have to check for listings which are active. If you do an EBay search for your bike's year, you should find a bunch of listings. I'd be happy to advise as to selection.   FWIW, I don't keep HID kits in stock to sell at a profit, it's just so much easier to pass one on to a friend at cost than for them to try to work out which kit to buy. Since I don't have a Gen2, I do need to consider ordering one but not certain that I want to keep one...   Gen1 compatible kits work with any H4 bulb bike so I use them on many applications. I do have to keep both types of bulbs because I prefer the bail spring compatible bulbs but they won't work with some early KLR.   Off to run errands so let me know if can help. I should have mentioned as take it as a given, that any HID one considers is powered by its own dedicated lead from the starter relay (battery).
 
I don't see many HID wiring kits which aren't of this type but just in case.
 
HID draw very high current during starting (warm up) but 1/2 or less of the current required for a conventional bulb once they are warmed up. I can recall measuring 18 amps for a second or two for a 35 Watt ballast. FWIW.
 
The early kits we used to see connected to the headlight plug and derived both all power and switching from the existing headlight circuit.
 
Please do no use one of these systems. When identifying a kit/harness, check for one which has a long power lead with fuse to run back to the starter relay(battery). On Gen1, the kit one wants simply plugs into the existing socket (wrap tie so the plugs can't come apart) and connects to ground + power source at starter relay or battery.
 
On Gen2, one has to adapt the headlight connectors. I've had to tie into the wiring as don't have OEM matching plugs on hand. There are many Gen2 around which I do service and mods (four long days doing mods on a 2013) but so far few have wanted HID. Gen2 starts with much better lights so almost a requirement on Gen1. When we get a few more Gen2 converted then everyone will want them.

Appreciate the heads up on the spacer. Not noticed this issue but will be more vigilant. Maybe I'm confusing with other bikes but think I wired the KLR HID low beam to stay on all the time...brain dead as can't recall if it does stay on constantly as stock. Regardless, I don't like to wire a 2 bulb HID (separate high & low beam bulbs) so that the low beam goes off when high is selected. As someone mentioned, it takes several seconds before an HID comes up to full brightness which is not what one wants when going between beams. In the case of lower voltage, the HID may refuse to start or flicker so one doesn't wish to add this potential, IMO. Better to simply leave the low on all the time for the 2.4 amps, IMO.
 
As for kits, I just buy H7 bulbs and use ballasts and wiring in stock or sometimes order as a car kit or pair of kits. What ever seems more convenient or balances my stock better.
