So I'm trying to undo (or tighten) the hex nut at the bottom of the fork but the damper rod is just spinning inside the fork. I've searched around the 'net and have seen lots of talk about building your own tool to stick down the fork tube and hold the damper rod in place but can't seem to find a definitive answer on which size nut I'm going to need to weld onto the end of a piece of bar to do the job.
Also, all suggestions I've found talk about using a hex nut to fit into the top end of the damper rod but the shop manual illustration looks like the tool is a tapered square, not hex?

<><><><><> <><><><><> nic_ran1, This is for Gen I KLRs. I don't have experience with the Gen II KLRs so they might be the same or different. I know Gen II forks are different on the outside. The nut you'll need is 24mm and 15/16" is very close to that and will also work. The nut on the rear axle might be 24mm and so you might be able to screw it on the axle tightly and then insert it into the fork to hold the damper rod. Also , besides what Jeff mentioned and I built that tool a long time ago, try just jamming a broom stick handle down there to hold it in place. Have succeed with that method several times before building an all thread rod with a 15/16th head bolt of 5/8 thread size if your wondering.

Last winter when planning my Moab trip, someone mentioned that they Always take a day trip and go to an Airport for dinner. (Seafood?)

The procedure I use on all forks in my shop and requires no special tools is to pull out on the upper fork leg while the lower fork leg is clamped in a vise. Zapping it once or twice with an air impact gun with pressure you put on the damper rod from pulling the forks apart will keep it from spinning and break loose this bolt. Not sure this would work if you are turning this bolt with a ratchet but it may. It ll take a few impacts to break loose the bolt.
