Wait a minutes - what's this "drilled 2 1/2" holes" bit? I'm still trying to kill off tweety, and have drilled some very small holes in the endcap (1/8" at 12,3,6, and 9). That seemed to make a little difference, but tweety is definitely still there. Are these holes you speak of in the end cap? Were they to eliminate tweety, or to increase performance? Both? Besides making the bike noiser and a little more free flowing the mod probably by passes the spark arrestor. Alan Henderson

If I'm not mistaken the spark arrester blows the particles back into the rear compartment. Alan

I opened up an old stock muffler a while back and was surprised how far toward the front the spark arrestor was. There is a baffle between it and the rear chamber with a fairly small opening, I didn't feel that opening up the rear chamber would affect the spark arrestor function but that's just my opinion. If my aging memory serves me correctly, the spark arrestor in the OEM KLR muffler is in alot deeper than the end tip. Dooden A15 Green Ape

Dan I don't know what it will do to tweety> I did a long screw driver and hammer to quell tweety. The holes were drilled thru the end cap to let the engine rev just a bit better without hardly any increase in noise. I picked up that tip on here several years back if I remember right. I usually stay about one exhaust system ahead on my KLR getting them off ebay at very cheap prices. I think I got the last one off an '05 for about 50 bucks with shipping. ;-) Andy in SW Louisiana

Ya'll are totally right on the location of the spark arrester location on the KLR muff. I also disected an old one just to see how it was made. As for the increase in noise. Hmmmmmm . Just a touch more noise than my stock BMW R1150GSA and we all know how quiet stock BMW's are. I never make a lot of comments on anything unless I've tried it mostly. That way I feel I can help a person more by my experience. '43 Andy in SW Louisiana

Hey Now, Before you spend big bucks on an exhaust system, try fitting a tractor muffler to the KLR. I used a Stanley replacement muffler model DR-8 from Tractor Supply Store and had the local muffler shop bend and weld me a custom pipe. There are several guys who have done this mod. I spent about 90 bucks on this project. It sounds good and feels like I got a little more umph in the lower end (according to the seat of the pants dyno). I also added a No-Toil air filter and adjusted the mixture screw out to 2 full turns.
