muffler swap question
Peter, Dont Panic!!
Take the best photos you can of the muffler and post them in the files section or on smug mug or some photo . Tell us where they are. The reason for the possible good fortune is that many of the aftermarket mufflers have multiple baffle options and can be repacked easilly. We need to know what you have to work with first so identifying the muffler is the first order of bussiness. If it comes to it you can buy used from the list like the one from Jeff.
Next up is if you have to re jet or not. First, yes you do. Second, dont panic! Re jetting is way easier than you are thinking. It involves getting a few jets, probably a stock on and one or two in between stock and what you have now. They are easy to put in and I bet someone on the list has pretty pictures that show how to do it. Then you try them until it runs right. I bet someone on the list has a good write up on how to know when it runs right too.
Taking it to a dyno is not really required unless you are tuning a high end race bike or in need of bragging rights.

Yes, I would too. Looking at the pics he sent, the installation quality looked substandard. I'm guessing that if the person who installed this couldn't take the time to get the rubber liners lined up properly on the hangars, he wouldn't have properly jetted the carb.

muffler swap question
And.... unless it was documented the bike got a re-ring/oversized piston
set to cure a known possible 08' oil using issue,
the bike is still probably stock all around except for the FMF pipe.
Overbore? Starting to sound like a tall tale someone told the HD folks and
they passed it on without realizing it.
I still laugh to myself thinking about when a new customer came in to my
friends shop bragging how his new-to-him KZ650 was "bored-out to a 900"
and would eat Hayabusas for lunch. (The bike was stone stock except for a
pipe & jet kit).
The mechanic calmly asked, "900? Let's go see your pistons, then."
KZ guy, "Pistons?"
Mechanic exaggerating a bit to make a point,
"Yea, 'cause if your KZ650 had been bored out to a 900, there'd be nothing
left of the cylinders and we could see the pistons! Eat Hayabusas, huh? I
got a stock FZ-6 in the back that will tear your bike a new *******!!!!"
And the proceeded to challenge the guy to a race. When the Yamaha passed
the old Kawasaki (FZ in 2nd gear on it's back wheel only) the KZ guy
countered, "Uh...um.....my bike ain't really running well right now."
900. Somebody sold that guy a huge load of horsesh*t to sell him the bike
and he believed it.

I use a new method for dealing with these BS artists. When they tell me

muffler swap question
My spidey sense also tells me that since he bought this at a Harley dealer, the PO was probably more interested in how the pipe sounded rather than how it performed.
Unfortunately, putting that FMF on there without jetting would lead to a loss of torque and a lean-running condition, along with a hotter exhaust system. In the pics the stickers are melting/peeling off the can which in my mind confirms that he's running lean and thus has not had any jetting done.

Harley dealers typically don't know S**t - and certainly don't listen to them
about other bikes.
The scenario sounds to me like the PO replaced the stock muffler; a very
typical thing "to customize the bike as well as 'get more power'" for those who
must have something different. Often there is little change except more noise
to make the rider think he she has more power. But a followup step -
determining IF there has been a significant change in the motors breathing
capabilities that MAY require a task far more difficult than bolting on a new
muffler i.e. re-jetting the carb. This latter step - I would assume was NOT
done (Certainly the HOG dealer doesn't know and judging by his ridiculous
comment about boring to match the muffler indicates he/she is stupid).
Without a second thought put a stock muffler back on, run it for several
typical riding days and then have or make a plug reading. If you are unable
or unsure how to do this, check with a local M/C shop or experienced rider and
ask them to do it. Only after this will you have a clue as to your next move.
My bet is the answer will be"It's fine-ride it!"
If that's not the answer bring the issue back to this list and you'll get some
suggestions for the next step.
The KLR is a very wise choice -if you're tall enough to get on it- reliable,
simple, and very versatile.
I think they're really fun to ride and I'm a jaded old 60 year street and dirt
rider who has an embarrassing number of bikes to choose from but a KLR will most
likely always be in my corral.
