replacement engine for 94'
My '94 bottom end is self destructing with the counterbalancer throwing rubber all over the place. Before I put anymore time and $$$ into this, does anyone have a recommendation of an alternative engine to but in? No crashed bikes seem to be showing up here in South Florida. Kaw does not seem interested in selling just an engine, and parts will cost more than a newer used bike...Suggestions?

Not all that amazing. They don't sell the front wheel for the '08 as a complete unit either. Would have spent the money even though I only needed the hub. First time I have ever done it and trust myself more than the dealer service department anywhere. Which on my first time messing with a hub replacement on a spooked wheel is as far as I can throw a building. Learning experience yeah right learning.
Oh by the way if anybody ever has the speedo sending unit lock up on the '08 and later models it will strip the connection on the HUB. Dang pot metal. Note to self takes 5 minutes to remove replace front wheel think I will be greasing the sending unit it at least monthly probably more often. Don't even know what caused the sending unit to lock up. For all I know it was the other way around and hub caused the sending unit problem.

Mike, Bad hubs are nothing new. This can happen on all years of KLRs and lots of other bikes too. The problem is when the front wheel is removed and replaced, the dogs on the speedometer drive are not aligned properly with the slots in the hub. When you tighten the axle, this bends the drive in the speedometer and will cause this to not engage the hub. This will cause the bent dogs to scrape bits of metal off the hub and those bits of metal will eventually get in the speedometer drive. I would check to see if those drive dogs are flat and be extra sure that they are engaged into the hub before tightening the axle. I know it is kind of hard but with some practice you will be able to tell when they are aligned and when they are not.

#ygrps-yiv-1140136887 p {margin:0;}I've also had a few KLRs come to me (mainly motorcycle messengers who have god knows who work on their bikes) with broken speedo cables. They always seem to put the speedo gear on and miss the notches in the fork that hold it steady when reinstalling the front wheel. It breaks the cable and sometimes chews up those dogs as well.
If you live in Los Angeles, never ever - under any circumstances, take your motorcycle to Johnson & Wood for repair. You would not believe what I've seen come out of their shop.

Fred,
Same bike that I visited you in July on. Had the Gripster front tire and had not taken the wheel off since June and 13,000+ miles before. Dang tire still has thousands of miles on it. Never even thought about greasing the sending unit. I never had on any of my previous bikes between tire changes. But the RECEIVER-SPEEDOMETER(from on-line fiche) in the speedo sending unit is much beefier than it was on pre '08 models and is not flexible steel. Steel not moving Aluminum moving something has to give.
The lugs on the sending unit are still fine. No real marks or dings on them. Or on the pieces that broke off the hub from what I could tell. My guess is that the sending unit locked up in 40 degree temps with rain in Wisconsin. When it did the places that the tabs on the sending unit hook to the hub just cracked off. I can't give a better description for it. It is also where the metal of the hub is thinnest due to the snap ring for the right front wheel bearing retention. The pieces fell into the sending unit itself. They are at a dealer's trash can in Illinois.
Thought it was just the speedo cable itself at first. Had those break during trips multiple times. Teach me to make assumptions. He didn't have a cable so I thought I would look at in his parking lot and as soon as I took off the sending unit the snap ring fell into my hand. A truly not good moment or feeling.
The good thing is that it doesn't affect the wheel operation. I rode it another 1,300+ miles to get somewhere where I could order the hub and stuff. Now just nervous as heck with truing and tightening the front spokes and rim.
Especially after seeing all those cracked rims people keep showing.

replacement engine for 94'
After fighting the speedo hub a few times I've found it best to pull the tabbed washer and drive out of the hub and place it on the wheel. Then engage the speedo hub and put the wheel on the bike.
