I've been looking at the Happy Trails panniers - extremely
well made.... I am leaning that direction.
They are top drawer. Get the powder coating inside and out. Silver grey are
my preference. Two of my riding buds did not and now wish the inside of the
boxes didn't turn everything black. That's the color that tiny particles of
aluminium are when abraided off by the constant vibration of motorcyle duty! Heed
and be warned.

Forgot to add that you can flop a KLR on them and they don't disintegrate!
Over mountain Jeep trails in Oury, CO have proved that!

Randy, I've got a set of Happy Trails panniers. I've put them through the wringer and have been more than satisfied. Last summer I used them to ride the AMA Colorado tour. While the other riders were sticking to the pavement I was doing 100-150 miles of dirt. Dropped the bike more than once without any problems or any dents in the boxes. With a large Fly Gear bag for a tail trunk I had more luggage capacity than my Venture Royale. They are great for everyday riding around and make a great platform for using bungees. The big thin with panniers is figuring out where to mount them, as some assembly is required. I have mine such that the backs are lined up with the back of the luggage rack to keep their weight as far forward as possible. They are just a bit lower than the luggage rack to keep off road ground clearance when corning. I did learn that when cornering off road don't let your inside foot drag under the box or it will bite your heel. Agree on the Happy Trial panniers. I have the canyon-cut model.
As to the sharp edge catching the back of my ankle - I use high density foam
on the lower leading edge of the pannier to cushion any impact. Much better
than without in the event of impact.

I still like the E21s, which put a limit on the amount of useless crap I can pack.

I have a set of Caribou luggage with 20K miles on my VStrom 1000 and love them. Ridden from Chicago to Ushuaia about 500 miles on gravel or unimproved roads. The pelican bags are completely waterproof, indestructible, lockable and clip off in 10 seconds to be carried to a hotel room. I have had low speed tip overs 3 times onto the Pelican bags and they don't care - seem to protect the rear of the motorcycle.
I have seen some reports from KLR folks that Caribou had some reliability problems with the mounting bars breaking early on. These seemed to be folks that extensively rode washboard dirt and rock over long distances like thousands of miles. They had to do on the road welds etc to repair. One girl I met in Tierra del Fuego lost her tail bag, it fell off probably going over a speed bump in South America and she never noticed until it was too late. She started putting a safety cable between the bags and the mounting bar so that this could never happen again. I would like to hear from the designer to see if these were early model issues that have been worked out?
I don't know the weight difference between the Pelican bags and say the Happy trails aluminum bags. Weight makes a difference - the thin aluminum may be lighter than the Pelican. If anyone has some extended off improved road usage on the happy trails bags I would love to hear if they are reliable for extended bad road adventure touring?
I know from experience that I want hard luggage, but it must be bullet proof, lockable, light and would be nice to have it clip on and off. I too must decide what to buy for my KLR and after all the reason to go on a KLR is to navigate more easily the unimproved roads where the bike and bags take a beating.
If anyone knows what the most rugged and reliable, light hard sided luggage and mounting system is I would be interested in knowing.

Still researching which way to go with panniers. How many of you are using the 20mm ammo cans. How much do they actually weigh? Other than they are probably the cheapest way to go what's the other pros or cons. Found them for $24.95 with free shipping. Thanks
