upgrades or replacement?
I've been thinking, dangerous, My '98 is getting up there, and what would be better to get a '10 or go though this one and upgrade/rework/rebuild everything, I'm leaning for upgrade/rebuild the engine with a big bore, trany with a wider spread, better springs/shocks, bigger brakes, better electic, on and on.
My question is what order and what brand/model farkels or better? Will be spending $5500 on a new one or the same on rebuild, I can do everything but the engine. I'm looking for pro/con for any and all. I'm using it mostly onroad but do not want to lose offroad.
Or should I just look for a used R1100GS

I would go for BMW-800 as that GS is frigging huge! If not getting that
one get the newer KLR as there has been quite a few changes from 98.

upgrades or replacement?
I bet you can find a pretty new klr for $3000.(less than 10,000 miles)
somebody's always getting out or upgrading.
I found a 2006 with 3000 miles and $1,700 worth of nifty upgrades
for $3000 in mid 2007.
rebuilding one would be very educational.

Kinda my thoughs on the rebuild, mine is still going strong, for now, just looking for ideas for the future, it is getting close to needing some stuff soon, instead of replacing with kind, might as well upgrade and trying to get a plan so as not to repete anything.

upgrades or replacement?
My vote would be a rebuild if all is well with the frame, engine, primary parts and such. Most all of my associates that ride keep hassling me to buy another more capable bike. But, mine is paid for, the only additional costs are those farkles that I choose. My 06 is at 30000 miles and it is down for deep maintenance this week. When the top end finally goes I will rebuild to the same 650 cc if I can. If the taper is too much in the bore I will upgrade to the 685/705 kit. However, I think that time is a long way away.

#ygrps-yiv-689954974 p {margin:0;}"Capable" would depend on YOUR definition of that word, wouldn't it? A KLR is capable of darn near anything.
I've said this before, but while the KLR is not a sportbike, a cruisier, a MX bike or a touring bike, it can perform the functions of all of them to some degree.

I'm looking for sugestions for parts to start compiling a list and an logical order in which to so as not to have to remove anything just put on or replace any new parts because some other later upgrade wants something else there, ie if I replace the exaust with a new OEM then go with a 705 I need to replace the exaust again, so I want a plan in place before I start any of it, most of this rebuild will be across a few years, so small groups of parts at a time, then the engine last, unless it goes in the middle.

As you know, my '06 is down for some 'deep maintenance' (transmission inspection [insp], clutch insp, water pump insp, oil screen insp, cylinder insp - ball honed, piston / rings insp, head / valves insp, (6) grease fittings on rear suspension, fork tubes insp, miscellaneous electric issues with homemade dashboard, new hand grips (right-side melted from hi heat setting last Dec on a wet ride).
If and when you split the engine cases in half, I would suggest getting new 6mm bolts for those locations "not" on the perimeter of the case. I started to put mine together and most of the 6mm bolts around the front counter-balance shaft snapped off long before reaching proper torque but all of the perimeter 6mm and the three (3) larger non-perimeter 8mm were fine. These 6mm bolts are $1.43 ea from the dealer, so I'd have them onhand prior to reassembly (I'm glad the weather is so crappy around here - Pennsylvania - plenty of time to wait for parts). Luckily, these 6mm snapped off above the bolt hole and were easy to extract but... you end up with fresh YamaBond all over the place that needs cleaned up.
Another observation is the difference I see in the YamaBond vs whatever Kawi used on the original assembly. I don't think I'll ever find anything on the oil screen on later inspections. Dried YamaBond is a bugger to get off a properly cleaned surface. The Kawi stuff could be rolled off with your fingers (like that rubber snot that magazines use to hold on removable labels). I now need a small brass wire brush (doesn't scratch the aluminum) to remove errant YamaBond. I hope that bodes well in preventing any future oil leaks along that seam.

Initally, I was getting 'hot' thinking about a 685 upgrade but at 22.6K my cylinder and rings are well within spec. I'm not planning to open up the top-end again until I see blue smoke, a clear oil-sight glass, or a big BOOM. At that point, there is a minimal cost difference between and OEM 0.5mm / 1.0mm overbores with OEM rings & piston and going 685 but if you go 685, there's no going back and only the 705 to look forward to (bigger incremental cost). I haven't really 'studied' it but it seems you might need a mechanical engineering degree to balance the in/out aspects of the 705 versus the stock settings used for the OEM 651 and the 685.

First thing to do is determine what you want your bike to do, how are you going to use it and what do you expect from it in that use?
