headlight guard experience?
should i do one more mod?
My list of modifications is at 49......should I do one more just for
the sake of rounding out the number...... Farkle, farkle little

I consider this to be an example of steadfast determination to
improve. In someone else it would be silly compulsiveness. (VBG)
What to do now.....
Oh, yes! Relocate the helmet lock because the HT racks block the
helmet lock. Where have others placed their lock?
Another issue is how to keep pad locks from swinging back and forth
so that they scrape the paint around the HT side box locks. For now
it seems best to leave the locks of until the bike is parked but
that's a nuisance. I'm considering making covers to fit over the
locks to keep water out and locating the covers by means of Velcro.
Can anyone advise as to a solution?

Just make it stick to the box. Or maybe you could mount a strong magnet to the inside of the box, and constrain the lock that way. For the problem with the locks, you can use the tried and true method used to protect padlocks from rain when used in exposed areas. Take a piece of old tire tube rubber big enough to fold over the lock and wide enough to more than cover the lock, leaving approx. half an inch longer than the lock. cut a slit on the bottom portion of the rubber fold in the centre but slightly lower than half way down for the locking loop of the hasp to go through. Slip the loop through the slit, put you lock on as per usual then fold the top portion of the rubber fold down over the lock. Soft rubber will natural droop downward over the lock. If you desire, you can put an elastic around the rubber and the lock to keep the rubber from flapping in the wind. When properly applied, your lock will not have direct contact with your pannier and will have some protection from the rain when not in motion. Not the cutest fix in the world but certainly within the function and fashion
parameters of the venerable KLR.

Helmit lock - relocated to left rear end of the HT pannier, won't bang my leg on it. Stuck some stick on foam weatherstriping behind it to discourage crud buildup. Small padlock bumpers - Actually the velcro idea gave me an idea, wrap the lock bodies with the wide fuzz stick on kind, though it might pick up grit and become sandpaper. I notched all 4 corners of the little brass locks I use around the body near the bottom and popped a large diameter o-ring from the hardware store around the lock, the notches keep it in place. They will sun rot if outside a lot, so buy spares and replace as needed. WD40 the locks when you are lubing your chain (you do use WD40, right?> > Norm >

I found a four pack of keyed Master Lock padlocks which have rubber around the top of the lock and a rubber "cover" that deos the same for the bottom, and also covers up the key hole so it keeps out all of the dirt etc. Since all 4 locks came together they all work with the same key. Norm,
I solved this problem with the existing location of the helmet lock by
using a 2 inch "T" shaped metal bracket with a hole in the bottom. I
run the bracket through the helmet rings and secure it to the lock.
Easy to hook up, secure and hold the helmet over the rack even with
bags installed. When not in use it's locked in place and secured to
the rack with elastic. Cheap and effective.

headlight guard experience?
First I cut a scrap piece of plexi glass and attached it with Velcro. Worked fine for a few years. Someone opinioned that it would eventually crack because of UV or the dry climate around here but it never did. Never one to leave well alone, I then bought a small piece of Lexon - actually the generic name which I forgot. It's been on for a couple of years; no I've had no problems with the Velcro squares weathering.
