dealer setup
I was installing the handguards yesterday and found that the throttle
tube was sticking out 2" from the end of the handlebar. I'm assuming
this isn't correct because it was asymetric.
Has anyone else experienced other problems due to dealer setup?

Heh, this should be an interesting one...if people respond.
Basically it's common that the dealers screw up the prep. If I ever
buy a new bike in general, it's coming home and getting torn down for
a once-over.
We've had plenty of people describe front-end issues here over the
years to find that their bike was delivered in the packing position
with the tubes still 3" over the top of the triples...just one example
that comes to mind.
Dealer quality example...my local dealer painstakingly looked up the
freaking cotter pin for the axle. Took them 15mins of monkeying
around and finally they give it to me. Of course it was the wrong
part, and of course $4 as opposed to $0.50 at a hardware store for the
right one afterwards. That's what I get for being lazy and thinking
the dealer could give me the right one while I was there anyway.

dealer setup
these people do alot of different bikes, they are just going to go
through a checklist.how well they follow it is an individual
thing.just a job to most.i'd check everything as soon as possible,mine
was low on oil from dealer.

Here's what I found out after purchasing my 2003 KL650-A15.
Kawasaki publishes a "General Motorcycle Assembly and Preparation
Manual". I have the Dec. 1995 version, P/N 99931-1311-01, 123 pages.
Major sections are: Foreward, Emission Control Information, Tampering
with Noise Control System Prohibited, Crate Handling, Uncrating,
Assembly, Preparation, and A&P Check List (USA). The manual covers all
types of Kawasaki M/C's. The dealer and customer are supposed to go
over the A&P Check List prior to delivery and sign it, with a copy
going to each. I never got one.
Kawasaki also publishes a "Motorcycle Assembly and Preparation Sheet".
I have the Oct. 2000(K) version, P/N 99931-1382-51, 8 pages, for
"Model: KL650-A15" (2001). Major sections are: Notice to Dealers,
Removed Parts (for shipping), Crate Handling, Uncrating, Assembly, and
Preparation.
I assume Kawasaki updates the "manual" periodically. I'm guessing
Kawasaki publishes a "sheet" for every model each year. I got the
P/N's in 2003 from the publications section of the parts diagram for
the A17 on the Kawasaki website. It looks like Kawasaki has now
removed the P/N's for publications other than the microfiche. Kawasaki
Customer Services may provide updated P/N's if contacted by email.
A&P deficiencies with my bike:
1. handlebar not positioned correctly, centering and angle
2. handlebar accessories needed repositioning due to mispositioned
handlebar
3. handlebar knurling for clamps not centered
4. handlebar clamp screw cap missing (1)
5. handlebar clamp screw cap damaged (2)
6. right switch housing and front brake master cylinder positions
reversed
7. left and right switch housing screw Phillips drive sockets
damaged/rounded (3)
8. front turn signal light mounting nut not tightened
9. left hand guard special washer installed in wrong position
10. rear turn signal lights plastic clamps missing (2)
11. battery cover missing
12. clutch lever play incorrect
13. clutch cable nuts at lower end loose
14. throttle cables too tight (RPM goes up when handlebar turned)
15. brake pedal position low
16. idle speed too high (1500 RPM)
17. oil weeping from oil line fitting on cylinder head
18. white wax residue on black plastic rear carrier plate
19. seat pan rear mounting flange gouged/damaged by mispositioned
collar washer
20. A&P Check List not completed, discussed with, or provided to
customer
Took care of all the deficiencies myself, and went over every detail
of the A&P Sheet and Check List also. I did get my forks in the
correct position though.
I wouldn't think it would be too difficult to A&P a bike after doing a
few, but I think the dealers don't put much effort into it, probably
using the lowest level untrained person possible.

dealer setup
When i got my klr, i watched them put it together out
of the crate, and then did the pdi myself. But that is
the advntage to working at the dealer. I dont know
about other dealerships, but we don't have an actual
checklist. We check the entire bike from oil level,
cable routing, nuts and bolts(scary how many bikes
from the factory have loose drainbolts),brakes, air
pressure, etc. Your bike is checked over by somebody
who rides, so it should be a common sense thing on
what to check.Im curious to know just how many people
bought a new bike that was not properly prepped.
