Turn out the air screw so you get better low end response, then spend
your money on fork springs, bash plate (if you're going off road),
braided steel brake line, a new doohickey, and other doo-dads for
handling, comfort, and protection.
Sad but true, there's very little horsepower to harvest from the KLR.

According to my Crandall Hyperbolic torque gauge, I
increased combustion amperage to the tune of 22
additonal horsepower (Thumper pulls 6th gear wheelies
on command) when I installed the rear polypropolene
lactose containment vessel. ( a milk crate to the
layman)
I have also heard of those who were able to really get
more horsepower by simply removing the oil fillercap,
rolling a new Ninja 1200 under it, and tightening it
back down.

If your looking for more power, sell it, and buy something else. Otherwise,
your going to waste money, and decrease the reliability of the motor. A KLR
is built for the long hall, not the drag strip.

I have seen the replies on this list to the power improvement issue, and w/o
costly port modifications; the stock bored motor is pretty much resistant to
upgrades. However, if you are going to do it anyway, and many do, then I
offer the following options, with photos in support at:
http://lasvegasrider.smugmug.com/gallery/69225/1
Laser Pro Duro exhaust mounted on a Big Gun Ceramic headpipe - you must
grind the inside areas, as per the photos, first
K&N air filter w/ air-flow assisting filter top, or other max flow filter
solution
Airbox backfire screen removed
Dynajet stage 2 kit for the carb
Airbox modification - L-cut or other flow improvement processes
NGK Iridium plug, indexed toward the intake ports.
You cannot modify the timing curve - it is fixed.
The head - It is NOT going to flow high CFM without raising the port roof,
raising the port floor and increasing the net flow capacity. It is costly,
and I spent many hours investigating an alternate solution, to no avail.
Carb modes, such as going to an alternate carb, have been proven to be
wasteful - it isn't the carb, it is the intake port design.
The end result? Lost of $$$ spent by me and the original owner. Now, my KLR
is faster than most, but the money spent was not effective. The money, as I
say again and again, is better spent on suspension and armor.
OK, with that said, I am in contact with Steve K., the KLR 727,750 etal
guy--- I expect that early next year the project he is working on will be
available. But even under the best scenario of the prototype, do not expect
more than 45rwhp. I am currently at 40, and stock bikes are 36.
In summary, the few extra Ponies enable me, at 230 pounds, to run more mph,
but please....
Drivability gains are very good, and I can pull away from
lighter riders on their stock / near stock 650's when I run the motor up
into the 7k_ range, but the cylinder head will not flow the CFM for the go.
It is designed for high velocity airflow, period.
Now, if we discuss turbo or supers, than the game changes, but then again,
why? It is a KLR650!!!

Your best bet is to power up to a KTM. Improving a
KLR is futile.
