Ladies and gents, I emailed the link to Devon and Jake the other day as a courtesy. I do not want to step on Devon's toes by posting another idler shaft lever (doohickey) removal and installation procedure, but I felt something more specific, something step-by-step would be of benefit to the community. As I tried to do with my valve adjustment procedure, I think that between the numerous pictures and accompanying text I've covered all the bases with this doohickey guide. My website, for our new members, is an absolute freebie. In fact, I pay $4.95 per month for increased bandwidth, more storage space and to have the ads removed. I'm just "paying back" for all the help I received as a new KLR owner, and trying to help support the most fun motorcycle I've ever owned... Mark, Thank you for the excellent pictures and explanatory text; all of us concerned about our OEM doohickeys are gratefull for your work. I had wanted to do this upgrade, but was reluctant. Now, I'll be ordering the doohickey and the spring from Jake for my '91. Glenn San Jose, Ca.

This is an extremely thorough and well-documented idler shaft lever replacement. If only Haynes or Clymer manuals were so good.... I didn't make my site a step-by-step instruction site for several reasons, one of which is simply I didn't have the time that Mark has obviously spent. Another is I was the first person to install the replacement doohickey, and it was pure science in that Jake and I didn't know exactly what would happen. Lastly, on another list a while back, someone posted a charging problem, and a list member suggested that given the mileage on his bike, he probably needed new brushes in the alternator. So the guy took apart his alternator without a manual, or any real technical skills, and I think ended up having his bike towed to a shop to have it fixed. He was really angry, basically laying the blame on the list. It was beyond stupid, but something that I simply don't ever want to deal with. I've helped whenever possible, and will continue to do so but as I metioned I wasn't trying to create a substitute for the real manual. But hey, since we're using Jake as a substitute for a real Kawasaki mechanical engineer, why not? Devon joyrider01225 wrote:

Hey, am I the only guy who mentioned that you have to grind the inner case with a dremel tool? I'd recommend doing it before your balancer chain does it for you. Outstanding job, Mark! Thanks for taking the time to elaborate with the excellent photos, on this much hyped, procedure. I will use the stuff you've put together, & posted, when the time comes. Tho I'm ignorantly blissful on the reliability of my A14 in the 15k+ miles of primary offroad stuffs, in conditions (deep sandy Florida whoops/etc/etc) that many folks, don't seem to like to do....and conditions where I was amazed that the KLR didn't just seize up, like straight hours of constant revving thru deep sand in the heat...and, and, (more unimaginable, hellish Florida deep sand whoop story's) ...the thing just amazes me with the abuse it tolerates. I've seized a few top ends. Can report no breakage on the (not exactly pampered, yet portly) mity KLR though. Anyhow.....I'm outtof useful mod ideas to perform on er, so...the stepped dohke's up next I guess. :) All best. ps: we're not the only DS group/bike concerned with tensioners. This is a possible prob for the KLR, nothing to write congress about, though...I still say that stone stock, with regular oil changes, and not Xtreme abuse, will 92% of the time take you 67k miles, with no failure. Boy, can I relate to that. I have had two or three people d/l ShimCalc from my website and then try to hold me responsible for their bike not starting. Doesn't anybody take ownership for their actions anymore?!?!? Pat-at-IronJungle.Com
