dual star fork brace?

I just purchased a Dual Star Fork Brace and didn't find out till I opened the Package that the Instructions say you have to cut large gouges out of both sides of the front fender to Install it. The Question is this has any one of you Installed their Front Fork Brace without cutting into the front fender. I'm not willing to Bastardize my New 2004 KLR to fit a fork brace or any other upgrade. I will call them next week to ask but if that is the only way to Install it I'm sending it back and buying a brace that is just a simple bolt on any and all Input will be appreciated thanks. Mark S. I am pretty confident that this is mostly the same for all KLR650 fork braces. The difference may be that others don't mention that you *should* cut into the fender. Look at the pictures on their site: http://www.dual-star.com/index2/Brand/Kawasaki/klr%20650%20fork%20brace.htm Note that you can install it without touching the fender. The trouble is that a fork brace sits up in the area where the fender wants to be when the front is fully compressed. I have a fork brace and I have my forks raised about an inch since I have about an inch of rear lowering via links. So I would definitely hit my fender to the brace if I fully compressed my front. I don't worry about it since I do more then 95% street riding and when I'm on dirt I'm chicken (er... conservative). Note that I don't have the Dual Star brace, but from the pictures it does not seem to be much different from any other that I have seen. -- Doug Herr doug@...

The instructions are pretty-much the same for all braces. Don't blindly follow any template. To find out if you need to trim it and how much, pull out your fork springs and let the front end bottom out. The severity of contact will determine how much needs to be trimmed. I have a Kytech brace and found that I only have about 3mm of contact with the springs out, so I didn't trim any. I too was very concerned with that question when I got my Dual-Star fork brace 1 year ago. I really wanted that one because it was the lightest (less weight on the front end) and I think it is the coolest looking one. When I called Summers, they said that "you CAAAAAAAAN" mount it without cutting the fender but they just didn't recommend it. They basically were just covering their asses and I don't blame them. I thought about it and concluded that with my stiffer Proggressive springs to help dive and bottoming, and with my Race Tech emulator valving also helping out, that I should not have a problem. I also have my forks shoved ALL the way down into the top triple (flush with the top) to utilize every mm of travel that I can get. Then being the perfectionist that I am I went the extra mile and put the bike up on my handy dandy Sears jack, popped the top forks caps off, pulled the springs, spacers and washers out, and then lowered the jack down until my fork boots were completely compressed and the front end would not go down anymore. I was surprized to find out that it did NOT hit the fender and that I had a little more room left...........not much....but I did have some. Since then, I have ridden 20,000 miles with no problems at all. And I know that I have tested it very well. For one thing when I first put it on I weighed 230 lbs. Then I'm out there riding 99% of my miles with lots and lots of wheelies, hard fast stops, attempts at stoppies, and some off road single trail too. I've hit some pretty big bumps with that thing and done some pretty hard landing too. So I don't worry about it anymore and I just remember the last thing that Mr. Summers said to me about it. He said "If you collapse the front end enough to make the fender hit the fork brace and move it..........your probably going to have other BIGGER problems to worry about besides that." I just wanted to thank all who put in their Input on the brace Question. I'll call them Monday to see if cutting the front fender is a must for installation if not I'll just keep it by the way their brace is made by SRC thanks again everyone. Mark S. Get the happy trails brace, and bevel the corners of the crosspiece with a file to 45deg or so, rounding it a bit. It will contact the fender if you bottom the suspension, but won't gouge or damage it. Hey folks, Any good used heads out there? Mine seems to have a slight solid- chunk-of-metal problem. In a fit of brain fart stupidity I rode it to work the first nice warm spring day...without any oil in it. I'll skip the part where I tell you that I'm a Toyota Master Tech, ASE Master Certified, EPA E-Check Certified yada yada, it was a bad day. Oh wait, I didn't skip that part. So I need a good used complete head for my '97 KLR650. HELP!!
