Thanks Eric, I have narrowed it down to one wire being the problem but I just don't know which one :) actually I do know the circuit that has the problem. I spoke with Electrex again, Paul just got off the phone with a competitor of his that buys their regulators. Paul asked him if he had ever had troubles with a KLR. The guy said "Oh Yeah" and hard to find problems as well, definitely in the harness and with a connection. That's all the specifics I could mine out of him. I did some tests and there is Zero Loss between the Ground and the Reg. There is also Zero loss between the Hot and the Reg. The problem or circuit that is lossy (lousy) is from the hot to the Ignition and back down the switched 12V Hot, to the Reg. That circuit has several peripherals so there are a bunch of connections to investigate. However, I am going to fool the reg into overcharging the bike briefly just to narrow down what leg has the problem. I'm also going to remove my fan relay from that hot line and put it on it's own hot line with a new fuse too, the 88 fan relay's aren't fused like post A4's One thing that I did change and may have been a huge contributor is that I put my Headlights on relays rather than all the current through the brown (bl/w) wire. I ran a separate fused always hot wire from the battery to feed the relays. That change in normal drop on the brown wire may be part of it. It makes sense because now the reg sees a line with more voltage than normal, more voltage to the reg means that it has to output less to the Battery, thus charging it less. This I'll investigate as well, but I doubt it is the real culprit. On a side note, all the grounds to the chassis, engine and battery are squeaky clean as in I went over each and everyone with sandpaper, contact cleaner and a bit of determination to eliminate them as a possibility. laterZ Dash
