Kawasaki changed the clutch in 1996 and also the clutch cover. As I remember it (long time ago now) the output shaft was changed and one of the gears had to be pressed on. If you have a pre-96 model KLR, then this job becomes much easier. By far the cheapest way to do this is to find a wrecked KLR600 and take the compete transmission and clutch w/cover.
The reason no one has went with a taller 5th gear is because one doesn t exist.
There have been others along the way that has done this trans swap. I ll see if I can get their two cents and let you know what they have to say.

It s not as easy as just changing out one gear. As Bogdan can attest to, you will need to change your clutch and clutch cover as well as some other parts. It is not an easy or cheap modification. It does work but at what price? If you want that guy in Moab to give you parts prices, I ll get him on the job as soon as he has his breakfast. (as I remember, the gear isn t available from Kawasaki any longer)

600 - the predecessor to the 650 klr; there were only 3 of us to begin
with. Works great with a 14 sprocket. I guess I could go with a 13 and

I assume the KLR is like all other single cylinder bikes, where you're going to have to split the cases to do any tranny work. Meaning the entire engine has to come apart. Not something I'd want to do on a good running engine just for a gear change. If your engine was already broken, or in need of a rebuild, then it might be worth looking into.

Yes, all Japanese and modern motorcycles will require the engine removed and cases split to get to the transmission. Not a big deal for someone that has done this a few times. The only bikes I know of that don t need the engine removed are those with a chain primary drive. (vintage English and HDs)
I agree about not wanting to split a good running engine. Anytime you take an engine apart (either by a trained professional or amateur) you have an increased chance of other problems, like leaks or loose bolts or things not put back correctly. I say if it isn t broke, don t fix it.

wide ratio gearsets
What we need is a parts guy at kawi who knows how to hunt. There may not have been a higher gear on any klr but they use a lot of common parts across the bike lines. Problem is you need one of those guys in the design departments that can quote part numbers given some input specs.

It might be cheaper just to get a KLR600 and ride it on the occasions when you want the lower gear. The KLR600 is a pretty neat bike, nicer than the 650 in some ways. For example, an alloy swingarm with a cool eccentric chain adjuster. KHI really cheaped out with the setup on the 650. There was an alloy skid plate, too, pretty lightweight compared to the units out of Utah that everybody sells, but still nicer than the plastic monstrosity that came on the 650.
Now I think of it, I have really enjoyed my outings on a 600, including a successful Elephant Ride, which, incidentally, is coming up this weekend, I believe. Anybody in reasonable range of Colorado should give it a shot. I think they are still camping out the night before at Psycho Steve's in Grant.
But I digress. A complete KLR600, if you can find one, shouldn't cost a whole lot more than the parts to change out first gear on your 650. Fuel capacity does not compare, but apart from that, the 600 is closer to what I thought the 650 should have become in the big revamp of 2008. I would gladly own and ride a 600, while I still have no interest in all the bodywork on the later 650s. Still digressing, I guess. I hope nobody thinks i am being snarky.

But see, there-in lies the problem. Guys like me want lower revs on the
highway. I geared my last KLR up for freeway use. I just don't like my
engines buzzing at high revs for hours on end. Plus the lower your
engine speed, the more years/miles you'll get out of it. So a 13t front
sprocket is going to make things worse for me. Spacing the gears out a
bit more would be nice, with a lower first, and a higher 5th.

Either a 13t or go to 108 links and use 45/16 for the road and 45/14 off road. or even 45/13.
I know some guys (like Robt. Wichert?) like 13t for the road. I am not sure I would. I ran 14/43 for a while, with schizophrenic results. In urban freeway cut and thrust, I found I actually rode faster, reveling in the revs and top gear roll-on for competitive traffic situations. I think my bike actually ran a little faster on the top end, too.
On the open road, OTOH, my speed still tended to settle between 4000 and 5000 rpm for the most part, just like with stock gearing. Lower road speed > less optokinetic stimulus >more frequent nap breaks. Even though my road speed was down only a tad, it seemed to take forever to get anywhere.
