Norm, Good to hear your experience has been good with the HT boxes. I just through a set on my bike this week and they saved my a lot of headache today when I broke one of the straps holing my Wolfman Tail bag on. I don't know about the false bottom idea but I am certain the "Tumble dryer" effect could be remedied by packing the boxes really tight. (sorry. Just got back from an all day ride and can't think right now.) -AT

Go with smaller panniers and consider soft or Pelican cases. I have huge HT panniers on a DL1K and wouldn't dream of loading a KLR a bike with a third the power down like that. Jim in Plano

I have Pelican 1450 cases on a Happy Trails rack. The volume of these cases is almost exactly identical to the soft bags that I had for years. Cost was a lot lower than any of the aluminium cases, and they are a lot lighter than 20mm Ammo boxes. Just a thought. The power of a KLR is higher than the VW Beetle, come to think of it. 7.5 for mostly off road and carying tools, tow strap... If you are touring then the 9 is great. I have the 9 inch White Horse Press boxes and they hold enough for me to camp or travel comfortably. The extra 1.5 inches allows my first aid box to fit snug in the bottom and makes it big enough for the riding suit to fit without having to stand on it to close it. Try this - Look at the opening width and see if something you want to carry wont fit in the 7.5! Please note this is just my opinion but I use cheap foam camp pads so I probably cant be trusted Chris

BTW. When the bike fell off the stand it landed on the 9 inch boxes, the handle bars and the highway pegs. I was under it. I am more than 7.5 inches so the 9 inch boxes saved my bacon. Chris

Re: [DSN_KLR650] Happy Trails panniers The klr is probably the lightest bike you routinely see with side panniers. If a helmet would fit into the 7 1/2” bag, I’d go with that size. I have 36 liter Givis. I have to be very careful when packing. Heavy stuff, tools, water, booze, books, must go into my Areostich tank panniers and Wolfman tank bag. Otherwise high-speed pavement and low speed off pavement handling will be greatly compromised. You’re not dealing with a 700lb Hondapotamos. Bogdan

If you have spare time and some effort make your own, or use steel 20mm ammo cans .  Ammo cans are very affordable, and making your own boxes is fairly easy as well I made my own. Sent from my iPod
