Just remember, with most aftermarket mufflers comes more maintenance like packing. Dont think they come packed even when they are new. I made a new muffler because I couldnt stand the lawnmower sound of the KLR anymore and tweety never visited me at 2000 miles. Power gain was very little if any. Then i made a new header that is stepped and smoother bends, that gave it a power gain, even before I backed the pilot out from CA stock. I made my muffler can larger than a standard supertrapp but with the core and discs from a 4" trapp. Has USFS stamp on it (big ticket). I am a stickler about packing to keep noise down so I pack it every year. It has the open trapp end and is 95db measured at Hollister Hills CA. Moral to this story: Dont expect a lot of gains is HP unless you go all the way and build a custom header. Even then it is modest at best. I couldnt stand the "sound" of the stocker and it weighs as much as my KTM does, not that I am too concerned about weight with a KLR but every little but helps. KEEP IT PACKED PROPERLY so the greenies have that much less to BI_CH about, protecting our right to ride. If the crappy sound of the stocker doesnt bother you than dont replace the stocker, it is well engineered, requires no maintenance, clears the rear caliper when the suspension is bottomed out and is built like a German tank!!! I am considering a different muffler. I would like something lighter, long lasting, with a nice tone, and has no effect on gas mileage, or standard carb jetting. Laser ProDuro is quiet, lighter than stock, stainless steel, never needs packing. An excellent muffler for the price....it ain't cheap. On the downside, it doesn't have a USFS stamp of aproval at this time..............been hearing for the past 4 years that they were in the process of getting the spark arrestor approved, but haven't heard anything new in quite a while. As far as quality of product, it beats out FMF, TwoBros and all the rest. I have 2, one for each KLR. Buddy

My KLR has been checked by the Forest Service a few times, at the start line of organized rides (The Black Dog, The Dirty Face Dual Sport etc). Each time the FS Ranger checked for the presence of the spark arrestor by inserting a piece of hose into the muffler. They didn't check for or seem to care about a FS approval stamp on the muffler. This approach makes sense as it is the screen that will stop the sparks not a FS approval stamp! A FS approved muffler would fail this test if the owner removed the screen. But an unapproved muffler with a functional spark arrestor (such as the highly rated Laser Pro Duro) would pass. I'd not worry about the USFS approval stamp as long as the muffler has a functioning spark arrestor. We agree Jud. I have a Big Gun but have gone back to stock (after drilling a few anti tweety holes). You loose KLR friends with a loud exhaust like Big Gun (but Harley guys start to wave). Criswell

I did something similar using an actual flyrod metal tube. I placed it in just abpout the same position, but just used bungee cords to attach it to the KLR. One thing to watch out for - be sure to put the big ends of the rod sections DOWN in the tube. I put a tip section in the wrong way, and it broke, I assume when I went over some very rocky section that bounced the KLR pretty hard. The tube was undamaged, so it was not due to a blow to the tube itself.
