making side racks

I'm new to this group and wondered if there is any good instructions and pics on making side racks for my KLR.I was thinking of making them out of 1/2 alumanum tubing.So any help would be nice.

Nice rack,( wait... I just said that in a bar sometime ago...I almost got slapped..hehe) May I ask why you went with the oval shape? does it hold soft bags better? I want soft bags, but was just thinking of buy pre-made racks from happy trails... I do have a Mig and a Tubing bender. You are probable not going to find a set of plans for making the racks. You will need to use your own ingenuity. I made a set of pannier racks & tail rack for the KLR650 I had. You can see them in the Photos Section in the folder, "Pete's KLR650". What size material you use will be determined by the weight that rest on them. If you are just using the racks to keep light saddlebags from getting into the muffler & wheel you can use a lighter material. I designed mine to hold 1520 Pelican Cases, so I used a thick wall 3/4" pipe. In the book "Adventure Motorcycling Handbook", by Chris Scott (an excellent book well worth the cost which isn't much) he suggest using mild steel not aluminum. On the road it's easier to find someone to weld steel, not always true for aluminum. He also states that pound for pound round tubing is stronger than square or others. I couldn't find anyone locally that could bend pipe in short radii so I used welded joints. I set mine up so the Pelican Cases could be easily mounted & removed, takes about 30 seconds. The cases lock on with padlocks. It's kind of fun to do, although I did a lot of swearing. Also went through about twice as much material as needed due to changing the design. Error on making it strong rather than lighter, a few pounds heavier is better than something that breaks. Pete DR650 & XR250R

Hi Jim and Glenn, It really is a nice rack. Maybe the oval will be kind-er to your leg when the KLR decides that you are no longer welcome? No sharp corners = no gouged legs (uh, less gouged legs) when the motorcycle spits you out. As the lady in Montana said while on the GDR, "If you are not falling down, you are not riding fast enough." revmaaatin. who has ridden fast enough, more than once.

i welded mine from 3/8 steel rod and coated them with rhino liner. supports my nelson -rigg throw over bags really well. i will upload a pic soon. i like those glenn made , may give them a try as well,good job glenn. shawn a15
