just how much wear in the bore is there? how much ring end gap? at top at bottom? TIA Brian A-4 12K A-6 27K

Moose will definately be going to the 1st overbore, if not the 2nd. That looks like one tired upper end. Moose, On your cam bearing caps. Clearence between the cap and the cam is the vital service limit. The cam shafts ride on an oil wedge. It is the oil wedge that keeps the cam off the bearing surface. When the clearence gets to great you loose the wedge and get metal to metal contact. You'll need some plastigauge to see if they are still good. Pat G'ville, NV

Actually, I won't be doing any boring on such a thin sleeve. Not even if I had a newer post '96 sleeve. I'm going to get a new post '96 sleeve, cryo it (and a whole lot more) then finish hone it, and ceramic coat the piston.

Yes, I do have to plastigauge them to see what's up. I haven't closely and thoroughly measured the bore, cause I know it's shot. But it would be nice to know just how bad. I'm thinking about buying some measuring devices to do this and have on hand for the future. I'm still in the research mode as far as exactly what I want to do to this thing. If I do rebuild it, it's going to be done with my usual perfectionist attitude. I talked to Eddie out in Indiana for about 2 hours the other day, and he has ALOT of building tips. This guy has been building up a KLR for the last 15 years and he has the motor up to 91-92 hp. Nothing about the motor is stock. Most of the bike ain't stock either. I mean this guy is WAAAAAAAAAY over the top for building up his ride. Just SOME of the things he did: Seperate oil pump off the side of the cylinder, runs off the right exhaust valve. No balancer system at all (says front tire bounces off the ground 2 inches when it's sitting on the stand warming up) Upgraded bearings (big $$$) No sleeve in the cylinder (he bored out the cylinder block to 107mm) High doller special built piston from Rolls Royce High doller special built connecting rod 2 radiators Oil cooler Adjustable timing camshaft gears (I can get these from him) Cylinder and head bolts all converted to studs Custom built header and exhaust Custom built shock mounted to the left side of center on the bike to make room for the huge K&N filter and custom intake tube. The list just goes on and on and on. The serious research that he talked about was off the charts as well. The bike has so much compression that he can't push start it even in 4th gear at a good clip. He has no starter, so he starts the bike via a 7 1/2 hp hand held motor, like ones used to start sprint cars and such. Sick I tell ya. It's street legal, and flat track legal, and can wheelie in 4th gear going down the road at 60 mph. You all will be reading about it one of these days not to far from now. When he's done, several magazines want to ride it, take pics, and do a story on it. Guiness book of world records wants a piece of the action too. You're probably aware that the newer sleeve won't fit your pre 96 cylinder without some machining. Eagle Mike has done this on several cylinders for Elden Carl and so can give you more info. This is discussed on the multisurfacemotorcyling.com site. I know from personal experience that the older liner has a tendency to distort, I've got three of them sitting here and none of the are round. As to the cam cap wear, they don't look that bad. Maybe just a light hone would work. Are the cam bearing surfaces ok? I have been very pleased with the work I had done by Engine Dynamics in Petaluma. There is a link to him in the FAQ.
