starter relay

Howzit listers,
Well here's another one for ya. The two-wire plug that goes to the
starter relay is being a little fart. I cant tell if it is a loose
connection in the plug, or there is a break in the wire somewhere. I
just finished rewiring the brown wire that connects the starter
button and kill switch unit and it worked nicely. And now this! The
guy who owned the bike before me really didn't know what he was
doing, why he did all this splicing is beyond me. Anyway, is there a
place to get a new connector like this one? Can't find the part #.
I have read the post about bypassing the starter circuit relay and am
considering this but I still ahve this loose connection on the
starter relay. TIA.

Hi Eric,
I'm not sure what connector your talking about right off hand, but I do know
the 2 wire plug that goes to the fuses, is the same connector that goes to
the sidestand safety switch,
I used the side stand safety switch plug for my fuse box modification.
If that is the one you need, maybe somebody has an old sidestand safety
switch plug that can be salvaged.
Just a thought.

Mark,
No, this one plugs directly in to the starter relay, it's square and
only fits one way, but I'll try look at it in the morning to see if the
other one would work. Thanks for the quick reply!

I repaired the same plug on my 89 model. When I first bought it you had to
hold it down to start.
So I took it loose from the starter relay and stuck a tool in the small
socket on each of the two pins and tightened up the female copper connectors
inside the housing. These had become loose. You can gently doing this
without changing out the connector if that is the problem.
I am a electronics tech by trade.

If my relay is bad, does that account for everything else not working? Lights, signals, instrument lights are not working either? I can bump start the bike then everything lights up just fine. I tested the relay with an ohm meter (without battery connected) and get an open circuit across the coil and about 4 ohms across the switched terminals.

Well, I'm no electrician, but I would have expected an open circuit
across the secondary contacts, that is, the contacts that are connected
to make the starter go 'round. Four ohms through the relay coil sounds
plausible. Are you sure about which is which?
Again: Me no electrician.
And I cannot imagine why a bad relay would result in nothing working
until you started it, unless there was a master relay that cut
everything off until the alternator was up to voltage or there was oil
pressure, or something like that. And the starter relay isn't one of
those, as far as I know.
What is your battery voltage when the bike is not running? I'd start
there. And then see if it drops or what happens when you push the
starter switch.
I'd be thinking "battery" not "relay".

I can understand why you might think I had the terminal specs mixed up, but no, the coil was open and the small switch terminals was 4 ohms while completely removed from the bike.

What year is the bike?
Maybe the charging system is backfeeding and you've got a bad wire or
connection.
A voltage drop test might be more helpful than an ohm reading.

The bike is a 2002 with 21,000 smiles.
When the relay is in place and wired the voltage across the battery terminals drops to 10.5 volts. Not sure if that's what you mean by voltage drop test Jeff.

That is helpful information. That's not what I mean by a voltage drop
test. : )
What is the battery voltage when it's not connected to the electrical
system?
If you leave the battery positive cable off the starter relay (tape the
end or protect it so it doesn't short) what happens when you turn the key
on?
What happens when the key is on and the starter button is depressed?
Does the starter relay click?
What is the condition of the 20 amp main fuse and the white wire from the
battery positive terminal?
