On highway only, on my '99, there had been no repairs up to 87600 km when it was sold. (And it was still working). DC Luc Legrain wrote:

Now, that's a constructive answer !! Reason I asked is that I've got 25K + on my 05 and it feel like I've got some slippage in the higher gears 4th and 5th . IME, 40,000 miles minimum. You might want to add some slack to your clutch cable and see if that helps. Mark

Or until I get a chance to ride it through miles of single track... da Vermonster (I smoked a KLR clutch once, but I lived in NYC and rode single track almost every weekend - not a good combo for clutch life)

I'm not kidding. the clutch is from a 900cc four cylinder bike, or something like that. It's more than enough clutch for this bike. Mine shows 46xxx on the odo. Actual mileage is closer to 50k. I experienced a little slippage last year, but a new cable and correct adjustment rectified it. They may not all last forever, but I think you may reasonably expect your clutch to outlast the engine.

For my experience, I currently have a little over 80,000 miles on my 1995 KLR650. I am on my 3 set of friction plates. Still have the original steel plates. I ride about 10,000 a year, and average 60% dirt and 40% street. My first set started slipping around 45,ooo miles. Bought a set off this list. Second set started slipping around 65,000 miles, and again I got a pair of used sets off this list. So now I'm on that 3rd set and have a spare set when I need them.
