homemade sidecases

Howdy,
Just wondering if anyone has made some homemade sidecases out of
military ammo cases? If so, what method did you use to attach them to
your racks?
I have some homemade racks that have worker great so far for soft
luggage but want to try and mount some ammo cases that I got for free
(I know Mermite cans are preferred but, as I said, these were free). I
would like to mount them to the racks so that they can come off pretty
easy when I get to my camp spot. I have a MIG so welding on some
attach points isn't a problem. I included some photo links of what I

Get a hold of Gabe here on the list or G-unit on the
klr650.net page. (same guy) He made some out of
Mermite food boxes (spelling?) and used a Happy Trails
rack to mount them up.

and take a gander at mine. I've decided to go ahead and get a Happy
Trails SU rack instead of using the ammocans as part of the structure
because I want to be able to remove them quickly and without pulling
bolts out of the frame. Mermite cans are alleged to work well and
they look even better. I'm thinking that with the Happy Trails rack
and several different sized pairs of ammocans I can be set for
however much stuff I want/need to carry on any given jaunt. I can't
see me paying $$$ for aluminum panniers when these are only
marginally heavier and my total investment in the ammocans pictured
is $22.00. I'm sure it would be different if weight was critical
enough that a few pounds might make the difference between going/not
going. For me the issue is economic (and of course the massive
*cool* factor).

I did it

I have since taken them off becaus of issues with the exhaust side turn
signal. I may put them back on with a different turn signal mounted on the
fender.

Let me add that the most problematic part of doing this is creating a
stiff-enough unit that they don't wobble/sway at certain speeds or
on bumpy roads. On mine, I initially ran a piece of 1" flat steel
across the rear bottom, bent out to clear the rear tire. That wasn't
stiff enough, so I changed it to 1/2" square tubing, which helped
enough for me to be comfortable riding 100's of miles on good roads
with it, but not enough to truly instill confidence that the whole
shebang wouldn't launch if I hit something. I think if you ran a U-
shaped 3/4" or 1" square tube around the back side and anchored to
the bottom rear of the ammocans it might be stiff enough *if* you
could make it stiff in torsion (twist). Another option would be to
run square tubing around the rear and use flat steel connected at a
45-ish degree angle to the rear of the ammocan and the square tubing
to create a stiff triangle. Happy Trails gets around the issue of
having all the frame mounting points located in a straight line by
including the rear tubing with stiff torsional anchors. Otherwise
the whole thing has nothing to keep it from twisting uncontrollably.
If it's not stiff, it can feel a lot like having a couple of kids
climbing around back there while you're trying to keep the bike out
of opposing traffic at speed. I hope this helps. Post pictures of
the entire process, should you pursue this (which I hope you do).

I'm surprised that often klristas don't modify their turn signal arrangement
after installing panniers that render the signals obscured from the sides.
In my case a couple of aluminum bars - about 6" long - extended the signals
so they would again be visible in all directions.

I've got some pics of some 20mm cans mounted on my KLR at this URL.

Its very rigid. I took two spills on pavement with the cases already.
Its not quick-release in the current config.

This morning on WWDC 101.1 they were talking about some story from yesterday about a guy either claiming or endorsing running motorcyclists off the road. They mentioned this yesterday, but I got to work before they got to it. Anyone have any info about this?
