several of us have had this happen to the KLR...if it finally gets caught up there then it is easier to diagnose and correct as the machine will flood and flow fuel out the breather tube... Mine used to go away too. I always blamed it on bad gas. I'll never forget crossing the Sierra Madre Oriental in the Mexican state of Tamaulipas. I was climbing up a curvy pass surrounded by Mexican (of course) semi-trucks. The engine commenced to hic-up and didn't stop till I hit the summit some 5 miles away. There was no place to pull over. Least I survived, I think. (I might be an invention of some list prankster) The rest of the way to Colorado the engine didn't miss a lick. Yeah it may come down to a full inspection; will have to wait till Christmas break. Would seem to me that since it ran well in the reserve position, the problem
is fuel related not electrical. Possible that the modification stirred loose
flotsam up in the tank and the filter is plugged early. Also possible that
the higher intake position of the non-reserve position is somehow
compromised. I'd run without a fuel filter first and see if the problem
persists. Then run the tank out and inspect the petcock intake for partial
obstruction.
