The green bodywork only helps when used in conjunction with a K&N sticker on the airbox. Mine says "UNI" and I can tell you that it didn't help. Get a K&N sticker. Accept no substitutes.

#1 Check your head studs and cap locks for the head pipe. Ensure they are nice and tight and that the copper gasket looks fine. If you see squished up copper gasket, you will need to remove the head pipe, replace the gasket, and try to make the connection as flush as possible. For some reason, Kawasaki has been letting out head pipes on the KLR that don't match flush with the exhaust port. In other words, they over bent the pipe so there is a massive preload to keep it in there. I heated my head pipe in the house oven to 500 degrees F. Then I used a round piece of wood (my walking stick) to open up the radii of the head pipe bend. Be careful, you will need to use something that will just barely fit in the head pipe so you don't end up with an out of round condition. Only move it small bits at a time. Considering the pipe sees probably 1200 degrees F or more, 500 degrees F isn't going to hurt it, but it did make it malleable enough for a few minutes so I could open up the radii bend. Pops and Backfires gone. If this isn't it, check your plug for miscarburetion. Jim Texas Thumpin [Non-text portions of this message have been removed]
