I just completed one of the more challenging maintenance items I've ever completed on my 2006 KLR, changing the headlight bulb. I do most of standard maintenance routines my self short of tuneup or tire change. I can change the bulb In a car in 5 minutes. 2 hours taking the cowl half apart? And all thoselittle plastic pieces they don't tell you about. Not an activity I can recommend on a humid summer evening on a sweaty garage floor.
And I understand the 2008+ is even worse. For all the simplicity of the KLR, what idiot thought up that design?.

I found my Gen 2 was considerably easier to change than was my Gen 1.Randy

Yes, The light bulb change is unpleasant. cough.A look at the fiche will help you understand how it is constructed and the devices that hold the bulb in place.you should need to remove the cowl after you understand what hold the bulb in place.
note: make sure you use the proper year fiche as my experience with these model years, 98, 2001, 2004, 2005 there is some variance in how the bulb is retained in the headlight. m1.
ps.I carried a spare bulb for 5 years and never needed it; left on a 10 day trip and the bulb was burned out at the first overnight stop. go figure. I think in some 80K KLR miles, I have only replace two headlight bulbs.

Just changed the high beam bulb on my '13 KLR and it took me a whopping 15 minutes. I own an '06 also and will not look forward to change the headlight anytime soon.
